Why seams matter in polewear: flatlock vs overlock on bare skin

A seam is the line where two pieces of fabric are joined by thread, and in a stretch garment, how that line is built decides whether it stretches with your body or fights it, and whether it lies flat against skin or leaves a ridge. Most people never think about seam construction until a specific seam is rubbing them raw mid-workout. In polewear, that moment tends to arrive faster than in running gear or yoga leggings, because pole puts bare skin directly onto the fabric line in a way few other sports do.

This is construction, not fabric. Fabric science covers stretch, moisture-wicking, and weight. Construction is about how the pieces are actually stitched together, and it is worth understanding on its own, because two shorts cut from identical fabric can feel completely different depending on the seam.

What is an overlock seam?

An overlock seam is made on a machine called a serger, which trims the raw fabric edge and wraps it in interlocking thread loops in a single pass. The two fabric layers sit on top of each other, and the stitching runs along the stacked edge. This is the default construction for the vast majority of garment seams, knit or woven, because it is fast, strong, and prevents knit fabric from unraveling at the cut edge.

The tradeoff is bulk. Because the two layers are stacked and then folded to one side, an overlock seam leaves a raised ridge on the inside of the garment, made of folded fabric plus a band of thread. On a t-shirt side seam or a jacket sleeve, that ridge is minor. Against skin that is being loaded, gripped, or dragged across a surface for an hour, it is a pressure line waiting to happen.

What is a flatlock seam, and how is it different?

A flatlock seam is made on the same type of machine, but set up differently: instead of stacking the two fabric edges and stitching over the stack, the machine butts the edges together, edge to edge, with no overlap, and stitches across the join. The result lies genuinely flat. Pull the seam open and it is close to reversible, showing a ladder pattern of thread bars on one side and interlocking loops on the other, instead of a folded ridge.

That flatness is the entire point. There is no raised bump for skin, elastic, or another layer of fabric to catch on. Flatlock seams need more thread and a specific machine setup, which is part of why they cost more to produce than a straightforward overlock, but they are the standard in activewear at contact points: waistband edges, underarm seams, inner thigh seams, anywhere fabric meets skin repeatedly under load.

Why is pole a worst case for seam placement?

Most sports position seams away from the body's high-friction points, or accept that a seam sitting quietly against skin for a two-mile run is a minor issue. Pole breaks that assumption in a specific way: it puts bare skin, not fabric, directly onto the equipment, and the garment line often sits right at the edge of that contact zone, on the inner thigh, the back of the knee, or the hip crease, exactly where grip and pressure are highest.

Add sweat, which pole training produces in volume, and a raised overlock ridge stops being a minor annoyance. Friction, pressure, and moisture together are the standard recipe for chafing in any sport, and pole stacks all three onto a seam line that a runner or lifter would rarely load the same way. A seam that's fine on a compression legging worn under other layers can behave completely differently as the outer edge of a bare-skin garment being gripped and slid against metal.

What should you actually look for when buying polewear?

Since you generally cannot feel a seam's construction through product photos, look for a few visible cues. Zoom in on any seam that runs along an inner thigh, hip, or waistband edge in product images: a flatlock seam reads as flat and almost invisible from the outside, sometimes with a faint ladder-stitch texture, while an overlock seam shows as a visible ridge or fold, especially where the fabric catches light.

Thread choice is a second clue. Flatlock construction commonly uses more thread passes for strength since there's no fold to reinforce it, so a seam with dense, visible stitching but no bulk underneath is a good sign. Brand copy that specifically calls out "flat seams," "flatlock," or "seamless" construction at contact points is worth taking at face value more than generic "moisture-wicking" language, since seam construction is a concrete manufacturing choice, not a marketing adjective.

Finally, think about seam placement relative to how you actually use the garment. A seam sitting exactly where your inner thigh contacts the pole matters more than the same seam construction sitting on an outer leg panel that never touches anything. Construction quality and placement are two separate questions, and both are worth checking.

Does seam construction change how you should care for the garment?

A little. Flatlock seams, because they rely on interlocking thread rather than a folded, overlapped edge, can be marginally more prone to loosening if a single thread snags and pulls, since there's less fabric bulk holding the join together mechanically. Turning stretch garments inside out before washing protects any seam, but it matters slightly more for flatlock construction. Overlock seams are somewhat more forgiving of a snag because the folded, stacked structure has more fabric doing the holding.

Neither construction is fragile under normal wash care. The bigger factor for either is heat: high dryer heat degrades the elastic thread in a seam faster than it degrades the surrounding fabric, which is true regardless of which construction method was used.

Seam construction is one of the least visible decisions in how a garment is made, and one of the first things bare skin notices. Knowing the difference between a folded ridge and a flat, butted join won't tell you everything about a pair of shorts, but it tells you what to look for before you find out the hard way, mid-spin, fifteen minutes into class.
